Road Toad kickshaft bushing(s)

OK. I may have this wrong so please advise.

I found 2 bushings on my kickstart shaft, or at least I thought I did. I was assuming one went at either end.

The cases split apart with numerous whacks of a rubber mallet. And some stuff moved around on me, so I'm not sure about placement.

I thought at first that a bushing went at either end of the shaft inside the cases, but that doesn't work because the splined end doesn't stick out of the right casing far enough and the retainer clip doesn't sit in the space to hold it.

The parts list shows one bushing and one washer on the left side. I'm assuming it's the thicker of the two. So is the thinner bushing for the main shaft, shown in the picture below as #2? I'm guessing, but it makes the most sense to me. I'm assuming the kick idle gear, # 3 in the picture, stops the bushing from falling out, right? Please advise! ; D Victor

I would need some clarification regarding which shaft you are discussing since the kick start shaft is not showing in the parts illustration accompanying your message.

The shaft labeled "1" is the mainshaft.
The shaft labeled "21" is the control shaft (which fits inside the countershaft)
The shaft labeled "10" is the countershaft.

What I believe I have is #2 which wasn't on the main shaft & #36 which was on the kickshaft. The #2 fits where it should and the #36 fits on the left end of the kickshaft. So that's what I'm going with. I believe #3 will stop #2 from falling through the hole it sits in. Yes??? ; D Victor

Victor,
I can help you identify the thrust washers and locate where they go...

The kick assembly uses 2 thrust washers. One on either side. These come in 3 different sizes to allow for adjustment of play in the kick assembly. The OD is 25mm, the ID is 16.4mm and the thickness can be .2, .3 or .5mm.

The Counter Shaft also uses 2 spacers. One on either side. The right side (bottom of the gear stack) measures OD 32mm, ID 19.4mm and about .35mm thick. The left side (top of gear stack) measures OD 36mm, ID 21mm and about .33mm thick.

Well my mainshaft was missing part #2 and the bushing #36 was on the kickshaft. So I'm assuming that's where they go.

I have the thrust washers on either end of the kickshaft. I thought the bushing, which I believe to be #2, went on the right side of the kickshaft, because that's where I found it, loose inside the case. I'm guessing since the mainshaft stayed mated to the left side on separation, that the bushing just fell loose and landed where I found it under the kickshaft on the right case half.

But putting it there won't allow the kickstart retainer clip to fit into its holder on the inside of the right case. And since the bushing is the thinner one and fits on the mainshaft, and wasn't there when I pulled it apart, I'm believing that's where it goes and part #3 keeps the bushing in place when assembled so it doesn't slide out the right side of the case. Yes? No? ; D Victor

As I understand the build diagram, you would not be able to put bushing #2 on the kick shaft (even if it does fit it) and still insert the kick shaft through the case half. If there is supposed to be a bushing or bearing in the case half that the kick end of the kick shaft runs through, that part may be on another page, probably associated with the case half since it would not technically be a part of the kick shaft assembly, but rather a case part. Check the other diagram page and see if you are missing a bushing or bearing that inserts into the right case half at the kick shaft location. If there isn't one (and I don't see one in the drawing) the shaft may simply ride in the aluminum case on the right side

I believe I have it all worked out Greg. My mainshaft didn't have the bushing on it. It shows bushing #2 and that's where I'm putting it.

Yes you are correct that the kickshaft won't go through the casing with the bushing there, and, the bearing retainer clip won't lock into place on the casing either. So no bushing goes on the right end of the kickshaft.

And since there was no bushing on the right side of the mainshaft, the bushing has to be part #2 for the right side of the mainshaft. Only way they can all go together. I was just hoping that someone who has split the cases on a Toad could corroborate that for me, but I'm good to go with it. ; D Victor
