Looking at the friction discs, it is not clear that the holes overlap the swept area. If not, this would have no effect on friction surface.

The ground wire, by definition, is grounded. Connect one lead to the black ignition lead, one to the blue ignition lead, both in the harness coming out of the side case going up to the coil.

Problem is that while several of the later bikes used a 22T fourth gear, they were all gear module 2.0, and should be dimensionally the same. The model 92 Dirt Squirt used a 22T fourth, but the specifications are not posted on the website, so I doubt know what module was used for the gears. Thinner ...

I have successfully soaked stuck pistons loose but it takes time. I use diff lube like 75W90 or whatever. Seems to penetrate anything just does so slowly. I unstuck a 1945 evinrude 5hp outboard that had been locked up for years. Worked so well I never had to take it apart. Still running 30 years lat...

Assuming you want to use a knobby tire such as a Rat would have used, any brand still available in 3.50x18 rear, 3.00x21 front. I believe they came with Nitto, but don't believe Nittos are available anymore. Metric sizes are all much wider, and taller, than stock.

Actually, if you run the rear axle as far forward as it will go, you can probably just lift the chain off either sprocket. Just another way to...wait for it...skin a cat.

As nearly as I can tell from the schematics, you can turn that clutch into a 9 disc clutch (5+4) by swapping out the cage.
