I think you need to decide on whether you want an on road bike or off road only. A full resto is easy and fun, all parts are available with some searching, and refurbishment advice is available here. I did a almost complete renovation on a model 94 Wombat, a full by owner restoration is out of quest...

The drop in replacement I mentioned is the 24mm Mikuni carb from Strictly Hodaka, $189 I think.

I too struggled with carb issues on my 94. Lots of parts, jets, gaskets etcetera to get it right. It is a model B carb, and the last problem was to fix the too rich mixture in the quarter to three quarter position. That took a new needle jet and needle to resolve, but it runs perfectly now. I too had the "walk of shame", pushing my bike a half mile in the blazing sun. Turns out one of the wires in the stator had rubbed and shorted out. I would check there first unles of course the piston is seized tight

Most newer bikes have internal bar weights to keep the buzz out of the bars. If you take one out, as I did on my KLR, the harmonic vibration is immediately noticeable. Roger, Bill and SoCal, thanks for this advice. I will follow it completely. Rob, I got my wiring all routed and tidy, so should be good for now. It is not a concours resto, just a refurbish, omg I have already spent to much! Next time will start with a better bike!

Is the vibration constant through out the Rev range? If it only appears at specific revs, and only noticeable in the bars, then it may just be a harmonic vibration. Cure is some bar end weights or internal slugs

Bill, I see now that I have the 03 at home, the steering limiters are different. Did you need to do anything to the 03 lower triple clamp to get the correct amount of turning angle?
