IMO it depends on the end use. A show bike or a bike ridden a couple thousand street miles a year would get good service from sealed bearings. Is The Right Stuff an RTV compound like silicone adhesive or a solvent-based compound like Goop? If solvent-based, I'd have a concern that the solvent would affect the paint on the back of the badge.

Good thinking on the home-rolled spring clips. Bosch starters use the a similar clip/retainer on their Bendix shafts. 10mm dia, much heavier and a bear to install. Oooch, that is unusual. I rarely, if ever, break a larger "Letter" drill. Smaller "Number" drills, all the time. Don't 'spose it's a bad run of the bits?

The clutch-holding tool is multi-purpose. Not only does it hold the clutch, it also holds the primary gear, the flywheel/ alternator rotor and the output sprocket.

That works. Although I know CAD-drafting programs and have had access to the usual lathes, mills and saws, I prefer to draw with paper and pencil and use handtools. I'm not a complete Luddite, I have an old lathe and use oxycetylene.

Good practice to use a template/mockup in the design phase. Ordinary poster board works well, but I like photo matte board.
