Take one Model 03 engine, remove crankshaft. Replace crankshaft with Model 99/01/02 crankshaft assembly which has had Model 94/95 connecting rod installed on the crankpin. . . . and while that scooter is wedged up to the proper parking angle, a feller could measure how much length needs to be added to the kick stand. Disclosure - some welding required.

Of course. We all worry about that. But by definition, if the piston pin won't slide in with a thumb push, you haven't gone enough - and enough is still shy of too far.
So you just keep "sneaking up" on the proper fit till you get there.

Matt has very good point there. I got tunnel vision on your question about filing - and totally forgot to mention that the very FIRST thing you should do is check for free play at the end of the clutch lever on the engine with the clutch cable disconnected. Target is 3/32". If you have way more...

Dirt Squirt Owner's Handbooks came with the bike - but there is no supplement to the Official Hodaka Workshop Manual for the Dirt Squirt.

Test your Selenium Rectifier - you'll need the Workshop Manual for that. Also, (and this MAY be all you need to do) - make sure the Selenium Rectifier is mounted "square" - not twisted. The corners of the plate must NOT touch anything.
