Forrest, Another thought on the brakes. Have you played with the cam lever position? When you apply the brakes fully, the cam lever should not go beyond 90 degrees. If you are close to 90, then you can re-position the lever to reduce the angle. A long shot, but worth checking.

Laurie, I think the Ace 90 rectifier will be fine (same part number 909440 for both the 90 and 94), but you will certainly want to add a Road Toad 6vdc regulator to the mix. The 94 will put out more voltage than the 90 and the lights will not take it without the regulator in place. Nice find on the ...

I strongly second what Bob said!

As for the different case colors; there are a number of variations in the different models over the years. Besides the color difference, the later years saw the addition of the oil injection, reed valves and different cylinder design.

The Road Toads have an oil injection system that allows you to place injection oil in the oil tank and then just plain (preferably non-ethenol) gas in the gas tank. Use just the Road Toad regulator. It connects between the main switch green wire and ground. I replaced the green wire single plug with a dual plug near the main switch.

Yes, that is correct. Does pushing the bike, with it in gear, turn the motor over? And if so, will it start by pushing it?

P.S. I hope you have a kill switch... It is always a good idea to be able to shut a 2-stroke down in a hurry, should the need arise.

Don, The clutch nut torque spec for an Ace 100B is 250 in lb. Too much torque will mash the clutch pinion bushing. Since your issue with the kick starter appeared after your work on the clutch pack, I would suspect that the problem is with the clutch pack. Either you mushroomed the pinion bushing or...

I 2nd what Bruce has said. I picked up several from BikeBandit with their brand stamped on them for under $10 apiece. Small size is perfect for the 100 and 125 bikes. Check the major suppliers and look for a sale. These are covers that are only good for indoor storage which sounds like what you need...
